The principle of operation of the DSG gearbox

DSG is a manual transmission equipped with an automatic gear change drive and has two clutch baskets.

The DSG box is connected to the engine through two clutches located axially. The odd and rear stages operate through one clutch, and the even ones through the other. Such a device provides a smooth change of steps without reducing and interrupting power, carrying out a continuous transmission of torque from the motor to the drive axle of the wheels.

During acceleration in the first stage, the gears of the second gear are already in mesh. When the control unit transmits a step change command, the hydraulic drives of the gearbox release one clutch and clamp the second, making the transfer of torque from the motor from one step to another.

Thus, the process goes to the extreme stage. When reducing the speed and changing other conditions, the procedure is carried out in the reverse order. The change of steps occurs with the help of synchronizers.

The change of steps in the DSG box is carried out at a high speed, inaccessible even to professional racers.

What is mechatronics in automatic transmission

The control of both clutches and the change of steps is carried out using a control unit consisting of hydraulic and electronic units, sensors. This unit is called Mechatronic and is located in the gearbox housing.

Sensors built into the Mechatronic control the state of the gearbox and monitor the operation of the main parts and assemblies.

Parameters controlled by Mechatronics sensors:

  • the number of revolutions at the input and output of the box;
  • oil pressure;
  • oil level;
  • working fluid temperature;
  • the location of the stage forks.

On the latest models of DSG boxes, ECT (electronic system that controls the change of steps) is installed.

In addition to the above parameters, ECT controls:

  • vehicle speed;
  • degree of throttle opening;
  • motor temperature.

Reading these parameters prolongs the life of the gearbox and engine.

Types of Direct Shift Transmission

There are currently two types of DSG boxes:

  • six-speed (DSG-6);
  • seven-speed (DSG-7).

DSG 6

The first preselective (robotic) gearbox was a six-speed DSG, which was developed in 2003.

DSG-6 design:

  • two clutches;
  • two rows of steps;
  • crankcase;
  • Mechatronics;
  • gearbox differential;
  • main gear.

The DSG-6 uses two wet clutches that are invariably in the transmission fluid to lubricate the mechanisms and cool the clutch discs, thereby extending the life of the transmission.

Two clutches transmit torque to the rows of gearbox steps. The drive disk of the gearbox is connected to the clutches by a flywheel of a special hub that combines the stages.

The main components of the Mechatronics (electro-hydraulic module) located in the gearbox housing:

  • gearbox distribution spools;
  • a multiplexer that generates control commands;
  • solenoid and control valves of the gearbox.

When the position of the selector is changed, the gearbox distributors are switched on. The steps are changed with the help of electromagnetic valves, and the position of the friction clutches is corrected with the help of pressure valves. These valves are the "heart" of the gearbox, and the Mechatronic is the "brain".

The gearbox multiplexer controls the hydraulic cylinders, of which there are 8 in such a gearbox, but no more than 4 gearbox valves operate at the same time. Different cylinders operate in different gearbox modes, depending on the required stage.

Gears in the DSG-6 change cyclically. Two rows of steps are active at the same time, only one of them is not used - it is in standby mode. When changing the transmission torque, the second row is immediately activated, switching to the active mode. This mechanism of operation of the gearbox provides a gear change in less than a fraction of a second, while the movement of traffic occurs smoothly and evenly, without slowness and jerks.

DSG-6 is a more powerful robotic gearbox. The torque of a car engine with such a gearbox is about 350 Nm. Such a box weighs under 100 kilograms. Gear oil for DSG-6 requires more than 6 liters.

At the moment, DSG-6 is mainly installed on the following vehicles:

  • Seat (Alhambra, Toledo);
  • Skoda (Octavia, SuperB);
  • Audi (TT, Q3, A3);

DSG boxes are equipped with Tiptronic, which transfers the box to manual control mode.

DSG 7

DSG-7 was developed in 2006 specifically for economy class cars. The DSG box weighs 70-75 kg. and contains less than 2 liters of oil. This gearbox is installed on budget cars with an engine torque of not more than 250 Nm.

To date, DSG-7 is mainly installed on the following cars:

  • Audi (TT, Q3, A3);
  • Seat (Leon, Ibiza, Altea);
  • Skoda (Octavia, Fabia, SuperB);
  • Volkswagen (Tiguan, Golf, Jetta, Passat).

The main difference between DSG-7 and DSG-6 is the presence of 2 dry clutch discs that are not in the transmission fluid. Such changes allowed to reduce fuel consumption, reduce the cost of service.

Advantages and disadvantages of a robotic automatic transmission

The robotic gearbox has its advantages and disadvantages in comparison with other transmissions.

Advantages of the DSG box:

  • reduced consumption of the fuel mixture (up to 10-20%);

  • occasionally the robot slows down and does not keep up with the dynamic acceleration of the car, changing steps with a slight delay;
  • mechatronics is one of the weak points in the DSG box, malfunctions periodically occur in this unit;
  • if a malfunction occurs in mechatronics, it must be replaced, since it cannot be repaired;
  • reduced gearbox resource;
  • mechatronics malfunctions contribute to frequent temperature changes, which is especially important in winter;
  • the service life of DSG-7 and its components is noticeably shorter than in DSG-6;
  • increased box heating due to continuous preselector activity;
  • increase in the cost of servicing a robotic gearbox;
  • the complexity of repairing a robotic box, which not many service stations can carry out;
  • not installed on SUVs and other powerful cars;
  • the high cost of repairs, in some cases it is necessary to completely change the DSG.
  • timely maintenance of the DSG gearbox (transmission fluid replacement according to the regulations - no more than 60,000 kilometers, troubleshooting);
  • warming up the robotic gearbox by briefly keeping the car in a standing position after starting;
  • smooth movement after warming up for 1-5 kilometers from the moment the movement starts;
  • avoidance of wheel slip;
  • when stopping for more than 1 minute, it is recommended to switch the DSG box selector to neutral mode;
  • when driving on snow and ice, it is recommended to turn on the “snowflake” mode, if available;
  • with dynamic driving and fast accelerations, it is advisable to move the selector lever to the “sport” position;
  • during each maintenance, it is necessary to diagnose the DSG box and perform initialization;
  • the accelerator pedal must be depressed smoothly, even in manual mode;
  • acceleration is desirable to carry out in manual mode, and smooth driving and braking - in automatic;
  • parking the car from the DSG box to the parking lot in the “neutral” selector position with the mandatory inclusion of the parking brake (handbrake).

    A kind of robotic boxes: in fact - mechanics, but automatically switched. It differs from other gearboxes by the presence of two independent multi-plate or single-plate clutches. One of them connects the engine with odd gears (1, 3, 5, 7) and reverse through the primary and secondary shafts, and the second with even gears (2, 4, 6).

    During acceleration, the next gear is switched on electronically in advance, and remains on all the time. If it is necessary to change gear, the automation only opens the first clutch and closes the second - synchronously and extremely quickly. At the same time, the next gear is immediately engaged on the shaft with the first clutch, which will wait for the next transition to a step up. When braking, everything happens in reverse order.


    • What is a 6 speed DSG (02E) - DSG 6!

    When 1st gear is engaged, the clutch blocks the 1st gear on the driven shaft. Then the clutch closes, and the torque is transmitted through the internal input shaft to the gearbox. Together with the inclusion of 1st gear, the mechatronics (DSG control unit) blocks the gears of 2nd gear. Thus, two gears are engaged at once, although the 2nd gear is not engaged, because the clutch of the outer shaft is open. If it is necessary to shift to second gear, the DSG mechatronic opens the discs of the first clutch and closes the second one. Then the torque is already going through the external input shaft and second gear gears. In the meantime, the 3rd stage is blocked on the inner shaft, and so on. The same thing, but in reverse order, occurs when the car slows down.



    Turning the clutch discs on and off (and the clutch discs DSG 6 work in oil - this is the so-called "wet clutch") and gear shifting in the DSG is controlled by a mechatronics that combines a hydraulic system, a set of mechanical rods and servo drives and an electronic unit that, based on sensors, determines the algorithm of the box.

    The DSG robotic gearbox (English spelling Direct Shift Gearbox, German - DirektSchaltGetriebe), despite all the claims, is currently the most advanced automated gearbox installed on mass car models.

    The DSG box provides gear shifting without interrupting the power flow, which significantly improves its consumer qualities compared to other "robots". These qualities include the best acceleration dynamics and fuel economy (the engine does not idle).

    Continuous transmission of torque from the engine to the drive wheels is achieved through the use of two clutches and their corresponding two rows of gears. The DSG transmission has six-speed and seven-speed designs. A seven-speed gearbox (torque up to 250 Nm) is installed on cars B, C and some D class models. A six-speed gearbox transmits torque up to 350 Nm and is installed on more powerful machines.

    The design of the DSG gearbox includes a dual mass flywheel, dual clutch, two rows of gears, final drive, differential and control system. Structural elements are placed in the body (crankcase) of the box.

    The double clutch provides torque transmission to the first and second rows of gears. On a six-speed gearbox, the clutch includes a drive disk connected through the input hub to the flywheel, and two friction multi-plate clutches connected through the main hub to the gear rows. The seven-speed gearbox has two conventional friction clutches.

    On a six-speed gearbox, a wet-type double clutch, i.e. constantly in oil. The oil provides lubrication and simultaneous cooling of the discs, which significantly increases the clutch life.

    The seven-speed gearbox is equipped with a dry clutch, which can significantly reduce the amount of oil refilled (from 6.5 liters to 1.7 liters), reduce energy costs and increase the fuel efficiency of the engine. For the same purpose, the hydraulically driven oil pump on the seven-speed gearbox has been replaced with a more economical electric pump. On the other hand, dry clutches are subject to more wear.

    The first row of the gearbox provides odd gears and reverse, the second row is responsible for even gears. Each of the gear rows is a primary and secondary shaft with gear blocks. Primary shafts are located coaxially, while the primary shaft of the second row is made hollow and put on the primary shaft of the first row.

    The gears on the input shafts are rigidly connected to the shaft. The pinion gears rotate freely. In this case, the gears of the primary and secondary shafts are in constant engagement. Synchronizers are located between the gears of the secondary shaft, which carry out the inclusion of a specific gear. To perform a reverse movement in the gearbox, an intermediate shaft with a reverse gear is provided. The drive gears of the final drive are also located on the secondary shafts.

    Direct control of the clutch and gear shifting is provided by the control system. It includes input sensors, an electronic control unit and an electro-hydraulic unit as actuators.

    Electronic and electro-hydraulic control units, as well as almost all input sensors, are combined into a single module called Mechatronic. The control module is located directly in the gearbox housing.

    The input sensors monitor the input and output speed of the transmission, oil pressure and temperature, and the position of the gear shift forks. The electronic control unit, based on the signals from the sensors, implements the control algorithm for the electro-hydraulic unit embedded in it.

    The electro-hydraulic control unit controls the transmission's hydraulic control circuit. It includes control spools, solenoid valves and pressure control valves, multiplexer.

    The valve spools are actuated by the selector lever. Solenoid valves carry out gear shifting. Pressure control valves ensure the operation of the friction clutches. Solenoid valves and pressure control valves are the actuators of the transmission control system.

    The gearbox uses a multiplexer device that allows you to control eight gear shift hydraulic cylinders using only four solenoid valves. In the initial position of the multiplexer, some hydraulic cylinders operate, in the working position, others, while in both modes there are common solenoid valves.

    The principle of operation of the DSG transmission is to sequentially engage the gears of both rows. In this case, during the operation of one gear, the next gear is already selected and ready to be switched on.

    The DSG gearbox (from German Direkt Schalt Getriebe) was developed by the German concern Volkswagen. Literally, DSG is translated from German as: "Direct Engagement Gear Box". The transmission is a kind of robotic gearbox using a double clutch, combining the characteristics of both automatic transmission and mechanics. The process of shifting gears and engaging / disengaging the clutch occurs automatically, and the driver only selects the desired driving mode using the gear selector lever.

    DSG has long proven itself on the positive side in sports cars, and is still a novelty for conventional vehicles. Another name for the transmission is a dual-clutch preselective robotic gearbox. It is the presence of two clutches that distinguishes this type of automatic transmission from its other counterparts.

    Device and principle of operation

    The automatic transmission device of this type is as follows:

    • main gear and differential;
    • Mechatronic control module;
    • double clutch;
    • dual mass flywheel;
    • internal primary shaft;
    • outer primary shaft;
    • two secondary shafts.

    The design feature of the DSG is that it has two primary and two secondary shafts. Each secondary shaft is engaged with its corresponding primary. Moreover, gears of even gears are located on one pair of shafts, and odd gears on the other. The input shaft with even gears is made hollow and the input shaft of odd gears is inserted into it. Each shaft is connected to "its" clutch.

    Gear shifting occurs as follows: the movement of the car starts in first gear, but the second gear is already in "alert", that is, its gears are already engaged. As soon as the command to shift to second gear is received, the odd clutch will open and the even clutch will close. In this case, the third gear is already engaged in the odd row, in order to start work immediately after the even clutch is opened. Gear shifting is carried out using synchronizers.

    Thus, gears are switched at a speed not available even to the most experienced driver. Hence the name preselective checkpoint (pre - in advance, select - choice). In scientific terms, this means that the DSG transmission has virtually no interruption in the power flow from the engine to the gearbox when shifting gears. This has a positive effect on both acceleration of the car and fuel economy.

    Clutch and gear shifting is controlled by the control unit. It consists of electronic and hydraulic control modules as well as sensors. This unit, called Mechatronic, is located directly in the gearbox housing.

    Built-in sensors monitor the condition of the gearbox and monitor the operation of the main elements. Monitored parameters: speed at the input and output of the gearbox, oil pressure and temperature levels, the position of the gear shift forks. Based on the sensor signals, Mechatronic implements the transmission control algorithm.

    Varieties of DSG

    Unlike the six-speed one, the clutch of the 7-speed DSG is “dry”, and this automatic transmission requires three times less oil. The hydraulically driven oil pump has been replaced here with an electric one, which reduces energy costs and improves fuel efficiency of the engine. But the clutch resource will be lower.

    Transmission DSG 6

    The DSG 6 is not the latest in Volkswagen's range of robotic transmissions. But it is considered more powerful - the engine torque is 350 Nm.

    Today, this gearbox is installed on cars of the following brands:

    Transmission DSG 7

    The seventh DSG model appeared three years after the sixth and was made specifically for budget cars. DSG 6 is characterized by high weight (about 95 kilograms) and a large amount of gear oil. The DSG 7 weighs around 70 kilograms and has a smaller oil volume, which has a positive effect on fuel consumption and the cost of regular maintenance.


    7-speed DSG device

    DSG 7 is installed on vehicles equipped with an engine with a torque of up to 250 Nm. These include the following models:

    • Volkswagen (Golf, Passat, Transporter, Caddy);
    • Skoda (Fabia, Superb, Octavia);
    • Audi (A3, Q3, TT);
    • Seat (Ibiza, Leon, Altea).

    According to the device, a “dry” DSG is no different from a “wet” one. It is based on: the first and second secondary shafts, main gear, oil filter, flywheel and Mechatronics unit. A feature of this automatic transmission is the presence of two dry friction clutches that do not work in an oil bath. This technical innovation has significantly increased the efficiency of the box.

    Differences between two generations of DSG

    DSG automatic transmission is undoubtedly one of the most advanced gearboxes. But, despite the obvious advantages, it also has disadvantages. We will analyze them in more detail, while paying special attention to both “wet” and “dry” automatic transmissions.

    The main difference in the DSG of the two generations is due to the amount of transmitted torque. This is due to the type of cars on which the boxes are installed. About the weight of the box, oil consumption and fuel efficiency have already been written above. The seventh model in this regard will be better. But a longer service life and higher reliability will be provided by a six-speed gearbox.

    Now directly about what advantages characterize the DSG automatic transmission.

    When they say DirektSchaltGetriebe, for some reason, the dark times of the Third Reich and the Ahnenerbe department, the Higher Unknowns and other occult nonsense of the secret SS department are immediately remembered.     With all the claims and quibbles about this design, this is the most advanced gearbox on planet Earth. The highest stage in the evolution of transmission, unknown to many and terrible for competitors. Due to the high level of competition, perhaps, all the talk about its failure arises. The DSG gearbox has already raised its pen to sign the verdict on all existing automatic, CVT and manual transmissions. Why did the rest of the boxes annoy the engineers from Volkswagen so much?

In terms of smooth operation, DSG is no different from automatic transmission, and in terms of acceleration dynamics it is not inferior to mechanics with the most experienced driver. And this is an indisputable fact. A lot of tests and comparative tests were carried out, during which the DSG box showed its superiority over the mechanics both on the sports track and in the frequency of gas station arrivals. The difference in fuel consumption during the operation of the VW Golf R32 with both gearboxes, manual and DSG, was no less than 1.3 liters per hundred. And all due to saving torque, and the same Golf R32 accelerates to hundreds in 6.4 s, and with mechanics - in 6.6 s, but at maximum speed the difference in the gearbox is not visible - 247 km / h.

    There are two types of DSG boxes - with wet and dry clutches. Wet clutch has its disadvantages in that a certain amount of engine energy is spent on overcoming the resistance of the oil bath. As a rule, this is a six-speed DSG, and it is installed on cars with higher torque and, accordingly, more powerful ones. DSG6 is installed on Volkswagen and Skoda Octavia with torque above 250 Nm and up to 350 Nm. Only on powerful and large engines does a six-speed DSG make sense. In 2008, Volkswagen introduced the seven-speed DSG7 for lower power and smaller displacement engines. Since then, it has become possible to install these boxes on small-capacity cars with a volume of 1200, 1400 cm³. The 7-speed transmission has a dry clutch, so there is no loss of power due to the oil bath. After 2008, the design of the six-speed boxes also changed. An electric drive was used on the oil pump of the hydraulic system, which made it possible to increase the efficiency of the engine by a few percent.

    Problems with the DSG box are noted, judging by the reviews, only when the maintenance regulations, oil changes, and operation contrary to the instructions are not followed. Repair of such a box will not be cheaper than a machine. In the cold season, this box requires warming up, otherwise there may be jolts and jerks when switching from first to second gear until the box warms up.
